Some alpha's appear larger than the rendered object - so there is a stroke around the outside when cut out.

Is there a way around this in Maxwell or Photoshop?

1) Load render and alpha image - does this mean in the same Photoshop document as separate layers, or separate documents?

2) Make alpha image's window active

3) Press F12

Have the render and alpha images opened as seperate documents in Photoshop. Make sure the alpha document is active and hit play. :)

That means that certain action cannot process due to something breaking the chain/order of the script. This could be due to file names, applying the action to the wrong window, having too many documents open, anything really. It works for me if I do it this way:
